The Client
A third-party logistics (3PL) operator runs a cross-docking warehouse on behalf of several industrial clients, handling a mixed range of goods that pass through only a few days of storage before being redistributed to retail points or other logistics hubs. Pallet movement between loading and unloading bays is the operational bottleneck of the entire warehouse: any delay at the dock ripples through the entire schedule of trucks waiting in queue.
The Challenge
Inbound and outbound pallet verification relied on manual barcode scanning, one code at a time, by the dock operator. With dozens of pallets per truck and several trucks moving simultaneously during peak hours, manual scanning was the single biggest factor extending dock dwell time, with a concrete risk of errors: a pallet scanned but loaded onto the wrong truck, or a pallet loaded without being scanned due to time pressure, created discrepancies between what was recorded in the system and what was actually shipped — discrepancies that only surfaced at destination, by which point they had become the end client's problem.
The main technical challenge was the environment itself: pallets of mixed material (wood, plastic, metal mixed with contents), moved by forklifts at variable speed, in a continuous flow where stopping the operator for a targeted scan of every single unit was not a realistic option.
The Wintag Solution
Wintag supplied UHF RFID tags for pallet identification, applied directly during load formation, together with an RFID gate installed at the busiest loading/unloading bays. Each pallet, tagged once on entry into the warehouse, is read automatically at every subsequent pass — storage, picking, loading onto the truck — with no manual action required from the operator.
- Tag: UHF EPC Gen2 RFID label, format suited to fast application on stretch film or directly on the pallet support, with an adhesive sized to withstand repeated forklift handling
- Read range: sized to cover the full width of the loading bay, so that all pallets on a truck are read during the pass, with no need for specific orientation
- Integration: the gates communicate in real time with the client's existing WMS (Warehouse Management System), automatically updating the status of each pallet (in stock, being picked, loaded) with no manual intermediate steps
The choice of tag and gate configuration was driven by the warehouse's actual flow: truck speed at the bays, number of pallets handled simultaneously during peak hours, and compatibility with the existing WMS infrastructure, to avoid a full replacement of the management system.
The Results
Replacing manual scanning with automatic gate reading eliminated the pallet-verification bottleneck at the dock: trucks are loaded and unloaded without having to stop the flow to scan every single unit. Discrepancies between what was recorded in the system and what was actually shipped, previously discovered only at destination, are now caught in real time at the moment of loading, while there is still time to correct them before the truck departs. Dock staff, freed from serial scanning, are deployed more effectively on actual handling tasks.
Technology Used
